The DeAgostini 1/8 Toyota Sprinter Trueno AE86 build has officially begun.

Following the AE86 Build Journal Project Introduction, this first full build chapter covers Issues 1–13, beginning with the front bumper, retractable headlights and bonnet before moving into the main focus of this stage: assembling the 4A-GEU engine.

The earlier Packaging & Parts Review series documented what was supplied with each Malaysian release while the components were still sealed. This Build Journal takes the next step by opening the parts, assembling them and recording what the actual build experience is like.

Across these first 13 issues, the assembly is generally manageable, but several small fitting points require additional care. Pre-tapping screw holes becomes increasingly useful, some delicate engine details need to be protected while handling the assembly, and a few supplied parts benefit from minor adjustments.

By the end of Issue 13, the 4A-GEU engine is complete and ready for the next major stage of the project.

Milestone 1: Starting the AE86 Build — Issues 1–3

The opening issues introduce several recognisable AE86 components while also beginning the internal engine assembly.

Issue 1 focuses on the Trueno’s signature retractable headlights and front bumper. Issue 2 introduces the substantial die-cast bonnet and the first engine components, while Issue 3 adds the first wheel and camshafts.

Issue 1 — Front Bumper and Retractable Headlights

Issue 1 begins with a relatively simple assembly: the front bumper and the two retractable headlight units.

These components immediately establish the identity of the Trueno. The bumper arrives with much of its exterior detailing already applied, including the grille, turn signals, emblems and number-plate area.

The main point to watch is the orientation of the left and right headlamp parts. Several pieces look similar, so it is worth checking the markings carefully before securing them.

No fitting problems were found during this stage.

Issue 2 — Bonnet and Cylinder Head Cover

Issue 2 prepares the bonnet by installing its hinges and begins construction of the 4A-GEU engine with the upper cylinder-head-cover components.

The bonnet gives the first clear indication of how substantial this 1/8-scale model will become. The bonnet alone weighs approximately 256 g, before being attached to the completed car.

Fitting Observation: Spark Plug Cable Caps

During assembly, I found that the mounting peg on one of the spark plug cable caps was slightly oversized and would not fit properly into the engine opening.

I used a 1000-grit sanding sponge to reduce the peg very slightly. Only a small amount of material needed to be removed before the part fitted correctly.

This is a minor adjustment, but it is better to reduce the peg gradually rather than force it into the opening.

Issue 3 — First Wheel and Camshafts

Issue 3 combines two separate parts of the project.

The first left front wheel is assembled by joining the inner and outer rims to the rubber tyre. At the same time, the two camshafts are installed into the cylinder head of the 4A-GEU engine.

This is a straightforward stage with no fitting problems found.

The wheel also provides another useful sense of scale. Even at this early point, the tyre and metal-look rim already feel much larger and more substantial than parts from a conventional model kit.

Milestone 2: Front Member and Engine Foundations — Issues 4–7

Issues 4–7 begin to make the project more mechanically involved.

The front member, steering rack, lower arms and left suspension components are assembled alongside the engine’s intake manifold, cylinder block, brake assembly, transmission case, alternator and A/C compressor.

This is also the point where careful handling becomes more important. As additional pipes, valves and accessories are installed, there are fewer safe areas from which to hold the engine.

Issue 4 — Front Member, Steering Rack and Intake Manifold

Issue 4 assembles the first section of the front suspension and steering system.

The lower arms are secured to the front member together with the steering rack. On the engine side, the fuel-delivery components, injectors and intake-manifold parts are installed around the cylinder head.

Build Notes

The steering rack should move freely after assembly. Check its movement before continuing, particularly before the surrounding suspension components make it more difficult to access.

Pre-tapping the screw holes is also recommended. This reduces resistance during final assembly and makes it easier to control how tightly the parts are secured.

The smaller engine details should be handled carefully throughout this stage.

Issue 5 — Left Front Strut and Right Cylinder Block

Issue 5 adds the left front MacPherson strut and tie rod to the front member. It also builds up the right side of the engine cylinder block with several pipes and control components.

The build becomes more involved here, particularly around the engine. Avoid gripping the engine by any of the smaller pipes, valves or newly installed details.

Injector Installation Sequence

When fitting the fuel injectors to the cylinder head, I found it necessary to remove the pulsation damper and pressure regulator first.

The three main screws can then be secured properly before the pulsation damper and pressure regulator are reattached.

Pre-tapping the screw holes remains useful during this stage.

Issue 6 — Left Front Brake and Additional Engine Details

Issue 6 adds the brake disc and caliper assembly to the left front member. The left cylinder block, distributor, outlet pipes, oil filter and other engine components are also installed.

The overall build is straightforward, but there is one tool-related point worth noting.

The TM screw used to secure the brake-disc dust cover to the knuckle arm has a smaller head than many of the other screws. The screwdriver supplied with the collection is not ideal for this screw.

A smaller precision screwdriver provides better engagement and reduces the risk of damaging the screw head.

Issue 7 — Transmission Case, Alternator and A/C Compressor

Issue 7 attaches the right transmission case and alternator to the engine block. The A/C compressor is also assembled separately and will be installed during a later stage.

Pre-tapping is again recommended, particularly before the components are brought together around the increasingly detailed engine.

Milestone 3: Bringing the Main Engine Together — Issues 8–11

Issues 8–11 transform the separate engine components into a recognisable 4A-GEU assembly.

The cylinder block, cylinder head, oil pan, starter, transmission and A/C compressor are joined together. The water pump, timing belt, pulleys, cooling fan, accessory belts and exhaust manifold are then added.

This is the most visually satisfying part of the first chapter, but it also contains several of the more important fit adjustments.

Issue 8 — Main Engine Assembly

Issue 8 brings together many of the major engine components assembled during the previous stages.

The oil pan, starter, A/C compressor, cylinder block, cylinder head and transmission case are fitted into a single assembly.

Starter Fitting Issue

A moulded nub on the starter interfered with the starter housing and prevented the two parts from fitting together correctly.

I carefully sanded down the obstruction until the starter could sit properly inside the housing.

Cylinder-Block Fit

Before attaching the cylinder block, I pre-tapped the indicated screw holes. This makes the later joining process considerably easier.

If the cylinder block is still too tight to fit, slightly loosening the nearby screws can create enough space for the block to settle into position. The screws can then be retightened after confirming alignment.

I also applied a small amount of grease to the sleeve yoke before assembly.

Only a thin layer is required.

Issue 9 — Water Pump and Timing Belt

Issue 9 assembles the water pump and installs it on the front of the engine. The timing-belt system, small pulleys and oil-pump components are also added.

The timing belt is one of the recognisable mechanical features of the twin-cam engine.

The supplied belts are flexible rubber parts. Stretch them only as much as necessary during installation. Pulling too hard could tear, distort or permanently stretch the material.

Issue 10 — Timing-Belt Covers, Fan and Accessory Belts

Issue 10 covers the front of the engine by installing the remaining timing-belt covers. The crankshaft pulley, cooling fan, fan belt and A/C compressor belt are then assembled.

This is a straightforward build with no major fitting problems found.

As with Issue 9, the rubber belts should be installed carefully without unnecessary stretching.

Issue 11 — Exhaust Manifold and Vacuum Hose

Issue 11 installs the exhaust manifold and its heat-shield components. The actuator vacuum hose is also connected.

Milestone 4: T-VIS, Hoses and Final Engine Details — Issues 12–13

The final two issues in this chapter add the T-VIS intake control system, engine mounts, spark plug wiring and remaining hoses.

These details make the engine considerably more realistic, but the soft vinyl tubes require planning. The supplied lengths and the recommended installation order do not always create the most natural-looking result.

Issue 12 — T-VIS Intake Control System

Issue 12 builds the T-VIS intake control system and installs it on the engine.

Toyota’s T-VIS system is an important part of the 4A-GEU intake design, intended to improve performance across different engine speeds.

Cutting the Supplied Vinyl Tube

The supplied vinyl tube must be cut into several separate hoses:

  • Ventilation hose: 12 mm
  • Vacuum hose: 18 mm
  • Water-bypass hose: 25 mm
  • Fuel pipe: 18 mm

The tube is very soft. Avoid twisting it or bending it too sharply because the material can kink or deform, causing the finished routing to look unnatural.

Suggested Ventilation-Hose Length

The instructed 12 mm ventilation hose felt slightly too long in my assembly. It was difficult to connect it cleanly between the T-VIS surge tank and the hose connector.

I found that approximately 11 mm would provide a cleaner fit.

Suggested Vacuum-Hose Length

The instructed 18 mm vacuum hose was too short for a natural connection.

It could still be installed, but the tube became twisted and bent. A length of approximately 22–25 mm would allow a smoother and more natural curve.

Suggested Installation Order

The manual’s sequence is:

  1. Ventilation hose
  2. Vacuum hose
  3. Water-bypass hose
  4. Fuel pipe

I would recommend changing the order to:

  1. Vacuum hose
  2. Fuel pipe
  3. Ventilation hose
  4. Water-bypass hose

The fuel pipe sits underneath the ventilation hose. Installing the ventilation hose first blocks access and makes the fuel-pipe connection more difficult.

Issue 13 completes the first major stage of the project.

The front and rear engine mounts are installed, followed by the oil-level gauge, cable connectors and spark plug wiring.

Connecting the Vinyl Tubes and Plug Cables

The supplied vinyl tube has a very small internal diameter.

The included toothpicks can be used to enlarge the tube opening slightly before connecting it to the cable connectors and spark plug cable heads.

Work gradually and avoid stretching the opening more than necessary.

The vinyl tubing remains very soft, so it should not be twisted or bent sharply during routing.

Completed Engine Weight

The completed 4A-GEU engine and transmission assembly weighs approximately 433 g.

That weight, together with the mixture of mechanical details, hoses, wiring, pulleys and accessories, gives the assembly a convincing presence even before it is installed into the chassis.

Overall Build Impressions — Issues 1–13

The first 13 issues provide a useful introduction to the overall character of the DeAgostini AE86 project.

The early stages are straightforward, but the build gradually becomes more detailed as the cylinder block, transmission, intake, exhaust, accessories, hoses and wiring are added.

The main lessons from this first chapter are:

  • Check the orientation of similar left and right parts carefully.
  • Pre-tap screw holes before final assembly where resistance is high.
  • Use a suitably sized precision screwdriver for smaller screw heads.
  • Support the engine from its stronger sections instead of gripping small pipes or accessories.
  • Test moving components before access becomes restricted.
  • Avoid forcing oversized pegs or tight-fitting components.
  • Install rubber belts without overstretching them.
  • Plan the routing and length of soft vinyl tubes before cutting.
  • Adjust the installation sequence when later parts need to pass beneath earlier components.

The parts quality remains consistent overall, but the build benefits from careful test-fitting rather than following every step mechanically.

More Than a Display Engine

One detail I appreciate is how DeAgostini has attempted to reproduce not only the appearance of the AE86 engine, but also the logic behind its mechanical arrangement.

The spark plug wiring provides a good example.

By observing the completed wiring around the distributor cap, it becomes easier to understand the relationship between the distributor’s clockwise rotation and the 4A-GEU engine’s firing order of 1-3-4-2.

That kind of mechanical context gives the assembly more meaning. It is not simply a collection of decorative parts attached to an engine-shaped block.

The process helps the builder understand how the real system is arranged.

The 4A-GEU Engine Is Complete

From Issue 1 through Issue 13, the build has progressed from the first exterior components to a completed 4A-GEU engine and transmission assembly.

The engine already demonstrates the scale and mechanical detail that make this project interesting. It also establishes several working habits that will be important later: pre-tapping, test-fitting, protecting delicate details and planning hose routing before final installation.

From Issue 14 onward, the project moves into the front suspension.
